Common Welding Machine Faults — Causes & Parts
⚠️ Welding Machine Dead — No Output
Machine powers on but produces no welding arc, or machine completely dead on switch-on. Most common fault in inverter welding machines after heavy use.
Root causes: Blown IGBT card (sudden overload or short circuit), burned MOSFET driver board, failed main PCB capacitor, or damaged rectifier diode bridge.
⚠️ Welding Machine Overheating / Tripping
Machine works for 2–3 minutes then shuts down, or thermal protection light activates. Common in hot environments and with blocked ventilation.
Root causes: Cooling fan failed (200FZY-D), dust-blocked heatsink, weak fan not providing adequate airflow, or thermal sensor issue.
⚠️ IGBT Blast — Sudden Failure
Popping sound, burning smell, machine dead instantly. Visible burn marks on IGBT component. Common in machines running near max capacity in dusty workshops.
Root causes: Overcurrent, short circuit in welding cable, moisture ingress, inadequate cooling, or low input voltage causing compensation overcurrent.
⚠️ Unstable Arc / Erratic Current
Welding arc is inconsistent, current fluctuates during welding, or arc breaks frequently. Welding quality affected — porosity and uneven bead.
Root causes: Aging or damaged control PCB, weak capacitors on PCB, loose connector on control card, or voltage regulator issue.
⚠️ Machine Not Striking Arc (But Powers On)
Power LED on, fan running, but no arc on electrode contact. Sometimes a clicking relay sound is heard.
Root causes: Failed IGBT gate drive signal, open circuit on driver card output, relay failure, or main power board fault.
⚠️ Fan Not Running
Welding machine fan completely stopped or running slowly. Machine heats up quickly. Fan visible through ventilation grille is stationary.
Root causes: Bearing seizure in fan motor, power supply issue to fan, or fan motor winding failure. Fan replacement is simple and often solves overheating.
